Field Operations

Rope access has been the default method for in-service blade inspection for two decades. It is also dangerous, weather-limited and produces data that varies technician by technician. Robotic NDT crawlers change all three variables, and the total cost per inspected blade is lower.

TLDR: A robotic ultrasonic crawler with one technician scans a blade in 2 hours with 100 % UT coverage and repeatable data. Rope access with two technicians takes 6+ hours, covers at best 50 % of the blade with UT, and depends on weather, technician fatigue and individual skill. The safety case alone justifies the robot.

The Safety Case

Between 2015 and 2025, 14 wind turbine blade technicians died in falls from height during rope access inspection or repair operations. Every one of those technicians was performing a task that a robotic inspection crawler could perform, acquiring UT data from a blade surface.

A robotic crawler keeps the technician on the nacelle, the turbine platform or the vessel deck. The robot does the work at height. The technician monitors the data stream on a screen. This is not a marginal safety improvement, it is the elimination of the single biggest hazard in blade NDT.

Coverage: What Rope Access Misses

A rope access technician can physically reach perhaps 60 % of a blade surface before fatigue, weather or shift limits intervene. Of that 60 %, UT scanning covers maybe 50 %, the technician must stop to reposition ropes, adjust PPE and manage the probe cable.

A robotic crawler scans 100 % of its programmed scan path regardless of blade orientation. Encoder feedback guarantees no skipped grid lines. The comparison is not subtle: 30 % total UT coverage vs 100 %.

Data Quality: The Repeatability Problem

Inter-operator variability in manual UT is 15-25 %. Two technicians scanning the same defect will produce different A-scan amplitudes, different sizing and sometimes different pass/fail decisions. This variability is well-documented in the NDT literature and is not a criticism of individual technicians, it is a limitation of manual scanning as a method.

An automated ultrasonic inspection system removes the operator’s hand from the probe. Scan speed, probe angle, coupling pressure and data acquisition parameters are controlled by the machine, not by muscle memory. The same indication is sized within ±0.5 mm on every repeat scan.

Weather Limits

Rope access is limited to wind speeds below 10 m/s (Beaufort 5) for safety. In the North Sea, this means roughly 140 operable days per year, and those days are not consecutive.

A robotic crawler can operate in wind speeds up to 15 m/s and in light rain (IP67 sealed). This extends the operable weather window by approximately 40 % in Northern European conditions.

Total Cost Per Blade

At first glance, rope access looks cheaper, € 1,500-2,500 per blade for a two-technician team with UT gear. The robotic alternative requires a capital investment in the crawler system.

But total cost includes:

Cost FactorRope AccessRobotic Crawler
Technician team (per day)2 × € 800 = € 1,6001 × € 800 = € 800
Inspection time (per blade)6 h2 h
Blades per shift1.34
Weather downtime (North Sea)40 %25 %
Data re-analysis / re-inspection15 % of blades< 1 % of blades
Insurance premium (height work)€ 12,000/yr€ 0
Annual IRATA recertification€ 3,600/technician€ 0

When you factor in weather downtime, re-inspection rates and insurance, the robotic crawler’s total cost per blade is 30-40 % lower than rope access, and that is before you count the value of avoiding a single serious injury.

The Transition Is Underway

The largest wind farm operators in the North Sea and Baltic Sea have already written robotic NDT into their 2026-2028 inspection contracts. The reason is not that robots are fashionable, it is that the insurance underwriters are demanding it.
